The answer depends on three factors: duct diameter, acceptable air velocity (which determines noise), and whether you are using rigid or flex duct. Flex duct max CFM is calculated at 80% of rigid duct capacity at the same velocity, accounting for the corrugated inner surface. Actual flex duct performance varies with compression, sag, and bend radius — fully extended, supported flex duct approaches these numbers; compressed flex duct can deliver as little as 50%.
Understanding Velocity Limits
The "maximum CFM" for any duct size is not a fixed number — it depends on how much velocity (and therefore noise and pressure drop) you are willing to accept. The four velocity tiers in the table above represent:
600 FPM — Quiet residential: Virtually silent operation. Recommended for bedrooms, home theaters, and noise-sensitive spaces. Use this velocity for branch runs to sleeping areas.
800 FPM — Standard residential: The most common design velocity for residential HVAC. Slight air noise at registers, generally acceptable in living areas. This is the baseline for most residential duct sizing.
1,200 FPM — Maximum residential: Noticeable air noise at registers. Acceptable for utility areas (laundry, garage, workshop) and very short runs (under 10 feet). Not recommended for occupied living spaces.
1,800 FPM — Commercial: Standard for commercial HVAC where background noise from other sources masks duct noise. Not appropriate for residential systems.

When to Size Up
Always size up if in doubt. An oversized duct costs a few dollars more in material but runs quieter, has lower pressure drop, and delivers better comfort. An undersized duct wastes energy every hour the system runs, creates noise complaints, and cannot be easily fixed after installation.
Specific scenarios where you should use the next larger size: long runs (over 15 feet for flex, over 30 feet for rigid), runs with multiple elbows (each elbow adds equivalent length), noise-sensitive rooms (bedrooms, offices, libraries), and systems with high static pressure (filter-heavy systems, ERVs).
